What We Learned About Rubber Gym Flooring in Cold Environments

Engineering Insights from a Unique Installation at Ski Dubai

Every flooring installation presents its own set of environmental considerations. While rubber flooring has proven to be a highly durable solution for gyms, sports facilities and commercial applications worldwide, specialised environments require careful evaluation of the interaction between the flooring system and operating conditions.

One such project provided Terrain Floorings with valuable insight into the behaviour of rubber flooring in an exceptionally demanding indoor environment and reinforced the importance of selecting installation methods suited to specific operating conditions.

Project Overview

Several years ago, Terrain Floorings supplied and installed TerraFit Performance Puzzle Tiles at Ski Dubai, one of the world's largest indoor ski resorts.

Unlike conventional fitness facilities, Ski Dubai presents a unique combination of environmental conditions. The flooring is exposed to low operating temperatures, temperature variations between different areas of the facility, and moisture introduced through melting snow carried by visitors' footwear, skis and equipment.

The flooring was installed as a free-floating interlocking puzzle tile system, providing a practical and efficient flooring solution for the application.

Performance Observations

The flooring initially performed as expected following installation. However, after several weeks of operation, small gaps began appearing between some of the interlocking puzzle joints.

Our technical team conducted a detailed engineering assessment to understand how the unique operating environment was influencing the flooring system. Rather than focusing only on the visible symptoms, the evaluation examined the relationship between rubber behaviour, temperature changes, moisture exposure and the characteristics of a free-floating interlocking flooring system.

This assessment provided valuable insight into how rubber flooring responds when installed in environments with significant environmental variation.

Understanding the Science Behind Rubber Movement

The observed movement was consistent with well-established principles of material science.

Like steel, concrete, timber and plastics, rubber naturally expands and contracts as temperatures change. This behaviour is defined by a material property known as the Coefficient of Thermal Expansion (CTE).

Within Ski Dubai, the flooring experiences repeated thermal cycling as different areas of the facility operate at different temperatures. In addition, snow and moisture are regularly introduced onto the flooring surface through visitor movement and equipment.

While the dimensional change of an individual rubber tile is extremely small, these movements can accumulate across a large installation consisting of hundreds of interconnected tiles. In a free-floating flooring system, repeated expansion and contraction may gradually allow individual tiles to shift, resulting in visible separation at some interlocking joints.

In standard indoor gym environments where temperatures and conditions remain relatively stable, these dimensional changes are generally minimal and do not typically affect flooring performance.

The Role of Adhesive in Dimensional Stability

Interlocking puzzle edges are designed primarily to maintain alignment between adjacent tiles. They provide excellent positioning and stability during normal use; however, they are not designed to act as permanent mechanical restraints against environmental movement.

When rubber flooring is fully adhered to the substrate:

  • Horizontal movement is significantly reduced.
  • Thermal expansion and contraction are distributed across the bonded flooring system.
  • Individual tiles are prevented from gradually migrating.
  • Interlocking joints remain engaged over a longer service life.

It is important to understand that adhesive does not eliminate the natural movement of rubber. Instead, it anchors the flooring system to the substrate, improving dimensional stability and reducing the potential for joint separation.

Engineering for the Environment

This project reinforced an important principle in flooring design: product selection and installation methodology must always be considered together with the environment in which the flooring will operate.
